I think we going in wrong direction
why because I tested now your latest version and results are following
txt2vobsub create perfect bitmap son2vobsub do not create good sub file
this is not simple matter of colors which you use or anything else it is simple file structure
OK let see again 5 folders same movie and
1 originally created txt2vobsub subtitle
2 originally created txt2vobsub subtitle safe colors
3 originally created txt2vobsub bitmaps but son2vobsub created sub file
4 originally created txt2vobsub bitmaps but son2vobsub created sub file safe colors used
5 my sub
1 and 2 do not play at all
3 4 5 play sub shows as they should
I make error in testing and find out later since because I interrupt txt2vobsub after it create bitmaps so other settings is from son2vobsubmod so I make another test but with your color paletes this time and son2vobsub mod
how I interupt txt2vobsub after bitmap creation and istead son2vobsub you use I used son2vobsub mod with colors for pgc ec8080, 787f7f, 108080, 000000 ......
so white on com white on dvd and playable
let see what in son2vobsub mod number of color mean
first is subtitle color
second is anti alias color
third is outline color
fourth is sub background color (which is always 00000 since nobody use it)
you can choose color any you like and of course color palette any you like

we obviously did not understand and start discussion about color pallets but problem is not in color pallets which you use or which I use
problem is sub file which generate son2vobsub 1.0 why I do not know but you did not pay attention on little line where I say that no matter which maestrostb I used I never get playable sub on player with son2vobsub original only with son2vobsub mod
so
color palettes of son2vobsub are placed in registry

little catch son2vobsub registry key is under local system administrator account so therefore are **** but is not hard to find
what is my suggestion (maybe like some pioneer fix or something else)
if you can use son2vobsub mod with your own defined color palettes (or which you use regularly) I tested with palettes you use ( you can see by colors I use in this registry key) and I get fully playable sub
obviously you do nothing wrong I do nothing wrong nothing wrong are in color palettes (whatever you use) wrong is format of sub file I do not know where difference in size is but it is obvious and obvious that son2vobsub original do not work
I hope you will take my suggestions in consideration

ok i think i resolve the problem ! I use the son2vobsubmod now
Try the
http://www.trustfm.net/helpfiles/txt2vobsub.exe [2.5 version]
I also put 4 methods in order to give at the user the maximum range of options .
Pls tell me if now it is ok or not on pc/dvd .

NOW ALL WORKS ON DVD and PC too
it is now just to test various colors just tested white
pc set of colors ( dvd show white but unstable outline)
dvd set (dvd show lihgt purple - blue stable outline and subtitle)
recomended set ( same as dvdset of colors)
safe set (yellow but unstable outline)
ok I will test tomorrow rest of colors
just little suggestions set default offset to 40 or 45 since if offset is 30 subtitle is little down and set default value for font size to 20 (I recommend that if you use subtitle workshop to fix errors to long lines is shown by default on 45th character and font size 20 will fit screen and it is not small approximate standard tv subtitle size)
to avoid block on first start of son2vobsub mod write reg values for this
and of course set 4th color to 00000 because you will get subtitle background even you do not set it trough txt2vobsub

Just finished testing of testing with yellow color
Ok results is following DVD result only
Pc set unstable subtitle
dvd set yellow but pretty unstable
safe same as dvd
safe much stabile set but little green shadow around 3-5 pixels right from subtitle
every subtitle is yellow
my opinion anti-alias color make problems can we try to set this to 787f7f and outline color 108080 on safe color set or dvd set at least
maybe some idea color picker for color RGB set of color for dvd and saving this set to ini file (idea) pc colors work perfectly on pc and same safe mod too
correction you do not need to set any default offset it is changeable and ok
is there any reg key for txt2vobsub? to I try myself to set some colors or this is build in app since this is not in ini file

On safe colors you have the 7f7f7f it is the grey use it as antialias . The black 108080 CRCBY is not an safe color since it is cyan on rgb . so i use the DEEP GREEN (as you said) --> IT IS NOT the antialias but the outline. If you do not like it do this :
safe colors : text yellow , antialias grey , outline grey and put as outline width 2 and not 3 .

It is shown with stabile subtitle color but outline flicker I do not try to set no outline
let say my anti alias color is R: 120 b: 120 G :120 (or to be precize R:120 B:123 G:120)
and black as outline is R:0 B:0 G:0
I put liitle more red in yellow since I like this but I still form colors as RGB
to be precize I put rgb numbers to modify original basic color (try to click on color on son2vobsub mod color and you will get color picker) it is still formed as rgb
